Most people judge a weld by one thing: does it look nice. Appearance matters, but a pretty bead can still be weak if it does not fuse properly. The goal: fusion, not glue

What a good weld bead usually shows

1) Consistent width and height

2) Clean toe tie-in

The toe is where the weld meets the base metal. A good bead blends into the steel without sharp edges. On a fillet weld, both toes should tie in evenly. On a groove weld, the edges should fuse without leaving a cold line along the side.

3) Minimal spatter and no trapped slag

Some spatter happens, especially on repairs, but excessive spatter can point to poor settings or dirty material. With stick welding, slag is normal, but it must be cleaned between passes. Trapped slag is a common reason repairs fail early.

4) Proper bead shape for the joint

There is no one perfect bead for every job. A small bracket does not need the same weld as a heavy trailer frame. What matters is that the bead size matches the load and the joint design. Over-welding can cause distortion, burn-through, or new stress points.

Red flags: what to avoid

Porosity (pinholes)

Porosity looks like tiny holes in the surface. It can come from moisture, rust, oil, wind blowing shielding gas away, or contaminated filler. Undercut

Overlap and cold lap
